Foil vs Spray: Comparing The Cost, Consistency and Durability for uPVC foil lamination

Most foiled uPVC profile reflects whatever colours and finishes systems houses supply as standard. It's only when a fabricator or their customer wants something outside that standard range, a bespoke colour or a specific match, that foiling or spray paint becomes a genuine decision worth making.
Any texture found on a sprayed finish, such as woodgrain, is on there because the paint has been sprayed onto a profile that's already been foiled. Foil, by contrast, delivers colour and texture together in a single process. So if texture is part of the brief, that already narrows things down. Where texture isn't a factor, the choice comes down to cost, consistency, lead time and durability.
Cost: a question of volume
The setup cost in foil lamination comes from the lines themselves: the rollers on a foiling line have to be set to match each profile's shape, and that setup can take up to two hours. Once a line is running, though, switching from one foil to another is quick and relatively low-cost, so changing foils partway through a job doesn't reset the clock the way a new profile shape does.
That two-hour setup is why volume matters. Below around 15 windows, spray paint is generally the more cost-effective option: the setup cost isn't spread across enough length of profile to make foiling worthwhile. Past that point, foiling pulls ahead and stays cheaper per metre as volume increases.
Consistency: it starts with the foil itself
Foil consistency comes down to the quality of the foil being used. Foilit uses foil from suppliers such as Renolit, manufactured to a controlled colour, texture and thickness, so what comes off a lamination line in month one matches what comes off it in month six. Spray finishing is a wet, applied-on-site process; its consistency depends on booth conditions, coat thickness and operator control, and it's harder to guarantee an exact match across separate production runs.
Lead time
The two processes sit in a different place in the production sequence. Foiling is applied to full lengths of profile before a window is made, so profile can be foiled well ahead of manufacture and held as ready-to-use stock. Spraying works the other way round: the window has to be made first, then sprayed, then finished, which puts that extra time squarely in the middle of the manufacturing process rather than before it.
That means foiling's lead time doesn't have to sit on the critical path for a specific job. It's most useful when foiling profile as stock ahead of demand, or any time there's a gap between order and windows hitting the factory floor.
Durability
Foil is generally the tougher finish. As a bonded layer, it tends to resist scratches and knocks better than a sprayed coating, which sits as a thinner film on the surface and marks more easily during handling, installation and everyday use. Foilit's lamination is tested to BS7722, the industry standard for adhesion that covers cross-hatch, pull adhesion and heat-cycling performance, so that scratch and knock resistance holds up over the working life of the profile.
Where does powder coating fit?
uPVC is never powder-coated, only aluminium is. Foilit also foils aluminium, and the two finishes interact: foil can only be applied over aluminium that's already been powder-coated, so powder coating is always the cheaper route on an aluminium profile. Foiling on top can make sense in specific cases, when the exact colour needed isn't achievable through powder coating alone, or when a texture like woodgrain is required, since powder coating is always smooth. Is uPVC foil lamination the right choice?
If the quantity is high enough, foil is generally both the more cost-effective and the tougher finish for uPVC profile. It's the default finish across the industry, and is largely supplied direct from the systems house as part of a standard colour range, which is probably why many fabricators don't think about getting foiling done themselves. It has a reputation for being complex and expensive to set up. That may be true for very short runs, where a couple of hours of roller setup doesn't pay for itself, but once you're ordering more than around 15 windows' worth of profile in a bespoke colour that calculation flips, and foiling becomes the more sensible route on cost as well as durability.
